When a fuel pump fails in the field, the warranty claim doesn't go to a mechanic first. It lands on my bench. I'm the one who decides whether it's a defect or a maintenance issue.

In Q1 2024, I reviewed 187 individual units and rejected 4% of first deliveries due to fuel system problems. Most weren't manufacturing defects. They were misdiagnoses by well-meaning operators and technicians who blamed the pump because it was easier than tracing the full fuel path.

The bucket test: 10 minutes, no diagnostic computer required

You'll need a fuel pressure gauge, a stopwatch, and a clean 5-gallon bucket. That same pail in the back of your pickup works fine. Just make sure it's dry. Water in diesel is its own nightmare, and we don't need to create a second problem while diagnosing the first.

Step 1: Find the fuel return line

On a Doosan DL08 diesel, that's the smaller line at the top of the pump housing. I should mention: the layout changed after the 2020 pump redesign, so check your service manual for your model year. Don't trust a video that shows an older engine—the banjo bolt sizes are different, and I've seen people round them off with the wrong wrench.

Step 2: Route the return line into the bucket

Disconnect the return line at the pump, point it into the bucket, and secure it so it won't flop out when fuel starts flowing. A zip tie around a nearby bracket works fine.

Step 4: Measure what landed in the bucket

A healthy mechanical lift pump on a Doosan diesel will push roughly one liter of fuel into that bucket in 15 seconds of cranking—call it a quart. Half a liter or less? You've got a restriction on the supply side, an air leak, or a pump that's genuinely dying. But the test doesn't tell you which of the three. That's what the next section is for.

Doosan Daewoo forklifts: a different kind of 'fuel pump' problem

If you're working with Doosan Daewoo forklifts, the diagnosis shifts. A large share of the units we inspect are LPG-powered, and LPG forklifts don't have a conventional fuel pump. They use a vaporizer/regulator to convert liquid propane into vapor.

So when a customer calls about an LPG Daewoo forklift that cranks but won't stay running, the culprit is usually the vaporizer or the lock-off solenoid. The solenoid is easy to test: apply 12 volts and listen for a distinct clunk. No clunk? No fuel. That's a $50 solenoid, not a $900 pump.

For diesel Doosan Daewoo forklifts—the D30 and the 15-series are the most common units in our fleet—the diagnosis is identical to the excavator: pressure, volume, and the bucket test. Same steps, same numbers.

Propane generators: the pump that isn't there

This one keeps me employed. A customer calls about a propane generator that won't start, swears the fuel pump is bad, and expects us to swap it. Meanwhile, the generator never had a fuel pump. Dual-fuel and straight-LPG generators use a fuel lock-off solenoid and a regulator. No liquid pump, no pump diagnosis, no pump to replace.

The actual failure is almost always the solenoid, which fails closed, starving the generator of fuel. It looks exactly like a fuel delivery problem—because it is one. But the fix is a $50 part, and the machine is back online in an afternoon.

Before you buy that pump, rule these out

If the bucket test says you're under spec, work through this list before you order anything. I've seen more misdiagnoses happen right here than anywhere else:

  1. Fuel filter. The number one culprit. On a Doosan excavator, if the filter hasn't been changed in 500 hours, change it first. It's $25. The cheapest diagnostic tool you'll ever buy.
  2. Pickup tube and screen. A cracked pickup tube pulls air instead of fuel, and the symptoms are almost identical to a failing pump. I had a customer replace two lift pumps on a Daewoo DH220—two!—before we found the pickup tube had rotted at the swivel. Both pumps were fine. They're still in the parts bin.
  3. Pinched return line. A restricted return line builds back pressure, makes the pump work harder, and produces exactly the kind of whine that sends people to the parts counter. Unpinch it. The whine disappears.

And if the machine is under warranty, stop there. Call your Doosan dealer and let them run the diagnostic. I've seen warranty claims denied because someone cracked an injection pump housing while 'checking things.' That's an expensive mistake.

The test caught what the data sheet missed

Here's why I run the bucket test even when the paperwork looks good. Last October, a Doosan excavator came back from a rental yard with a fuel pump complaint. The pressure readings were within spec. The first two volume tests passed. The data sheet said ship it.

My gut said hold it. Something sounded wrong on the hot restart—a hesitation I couldn't put on paper. So I ran the test a third time, warm engine, after the kind of shutdown cycle a real operator does. The pump delivered 0.4 liters. Not even half the minimum. That machine would have stranded a customer four hours from the shop.

If you're a small operation, this matters even more

If you're running ten-year-old machines in a northern winter, or working at high altitude, your failure modes will be different. Cold weather turns diesel into gel. Thin air changes how the fuel system behaves. Run the test, but trust a local mechanic who knows your conditions over a blog post from someone 900 miles away.

And if the test says the pump is fine but the machine still won't run? Stop. Put the tools down and call a technician. That's not giving up. That's knowing your limit.
